ErwinIt took 5 prints to get the manifold design right. The angle & distance between the heads was hard to measure precisely and transfer to 3D model while altering other dimensions. Also carb had to be at a precise location and angle. Next time I'll buy a 3d printer to make prototypes.I documented the year+ project saga on Twitter. ErwinOf course a benefit of designing your own parts is you get to make it *your* design. I added the bike's flames in v2 of the intake to make this truly *my* design, but it wasn't until v3 that I realized I could vastly improve the airflow as well. The stock and aftermarket manifolds were T shaped, no doubt for manufacturing efficiency. But a 3D printed part can be any shape! Did I really need it? Only way to know was to try cheapest material and see where/how it might fail. Well I've been running it for 1.5 yrs and it's still in great shape. ErwinThe Big Air is aptly named: 55mm throttle bore vs the stock 38mm. No way the stock rubber intake manifold would work. Mounting it via rubber or metal adapters was out of the question. My long running eBay search for that one long-discontinued aftermarket manifold didn't ever get so much as a nibble. Did that stop me? Heck no, we live in the 21st century! Yamaha switched to fuel injection in 2007, which means the carb-swap aftermarket dried up a decade ago. Parts are impossible to find. I had an eBay search for this PSI Genesis Big Air carb going for years before this basically new, never used unit showed up, for half the price of new. The catch? Erwin20 y/o windshield was weathered. I discovered Memphis Shades shields w/ "computational fluid dynamics desgined Venturi Wing™". Besides geek marketing, wing allows shield to sit below line of sight while flowing air over my head so I don't feel it. It works.But the mounts cost more than the shield! So I reused the old ones. Swapped the fork mounts side to side and re-bent them, and fabricated shield mounts from solid aluminum. ErwinRemoved exhaust air and fuel pumps, cut off shifter rear lever. Left side now looks much cleaner. I scored used custom rear wheel on eBay (new custom bike wheels are $$$$$ ouch). Tire is 200mm wide vs 150 stock. Still searching for matching front wheel, but in the meantime I ditched wire wheel for a later yr mag wheel, 5lbs lighter.Solo seat looks cool, also have larger 2-up seat with backrest.
